Printing Methods Guide
Digital, offset, flexography, rotogravure and screen printing compared on setup cost, efficient run length, colour accuracy and substrate range.
Print method is decided by arithmetic more often than by quality. One route carries a fixed setup cost and low running cost; another carries no setup and higher running cost. Where those curves cross depends on quantity, colour count and finishing.
The five methods

Digital printing
No plates, so no setup cost to amortise. Unit price is close to flat regardless of quantity, which makes it the correct answer for short runs, prototypes, seasonal variants and market tests.
Its unique capability is versioning. Ten variants of one carton print in a single run at no extra setup, because there are no plates to change.
It also removes several days from the schedule, which matters when a deadline is fixed.
The trade is colour tolerance. Digital builds every colour from process inks, so a precise brand colour is approximated rather than matched. For most work that is invisible. For a brand whose colour is a recognised asset, the difference shows when two production runs sit side by side.
Offset lithography
Ink transfers from plate to blanket to substrate. One plate per colour, and once colour is running to target it produces sheets fast and consistently.
Best colour accuracy of the board methods, and spot colours print directly from named inks rather than being approximated. Holds fine detail in small type better than any alternative.
The cost structure is the mirror of digital: high to start, low to continue. Each additional colour is another plate and another press unit, which is why a five-colour offset job and a five-colour digital job diverge so sharply in price.
Flexography
Plate-based, used mainly on corrugated, film and label stock. Handles solid colours and line work well; struggles with fine gradients and photographic detail on fluted or absorbent surfaces.
Printing directly onto corrugated also brings washboarding — the flutes beneath the liner show faintly through large solid areas. It is inherent to the process rather than a fault, and it is more visible on coarser flutes.
Where photographic quality is needed on corrugated, litho-lamination prints a paper sheet offset and bonds it to the board. Better result, higher cost.
Rotogravure
Engraved cylinders, very high setup cost, outstanding quality and speed at volume. Only viable on flexible film runs above roughly ten thousand units.
Screen printing
Ink pushed through a mesh screen. Lays down a thick ink film, which is why it suits fabric, thick rigid wraps and applications needing heavy opaque coverage. Each colour needs its own screen and pass.
It is also the reliable route for printing light ink onto a dark substrate, where the ink film has to be dense enough to sit on top rather than sink in.
A worked example
A folding carton, two colours, no finishing:

Now change one variable. Take the same job to five colours and the offset side gains three more plates, pushing the crossover later. Take it to six artwork variants instead of one and offset needs six plate sets, which usually removes it from consideration entirely regardless of total volume.
That is why the honest answer to “which is cheaper” is always a question about colours and variants rather than quantity alone.
What actually goes wrong
Approving colour from a screen. A monitor is backlit and a carton is not. For any colour that matters, approve a printed proof on the actual substrate.
Forgetting the substrate absorbs ink. Uncoated and kraft stocks pull ink in, so colours read softer and duller than the same file on coated board. Design for the stock rather than correcting afterwards.
Ordering to reach a price break. A better unit price on stock that becomes obsolete before it is used is not a saving. Quantity should follow realistic consumption.
Ignoring reprint consistency. If a product reorders several times a year and sits on shelf beside earlier runs, colour drift between runs becomes visible. That points to offset with a held ink formulation, even at a quantity where digital would otherwise win.
Finding your crossover
Ask for the same specification quoted digitally and plate-based, at your quantity and at the next band up. Four numbers reveal the shape of both curves.
Be honest about the quantity you will use rather than the one that produces the best unit price. Stock that becomes obsolete before it is used is not a saving.
Where a run sits near the crossover, factor in the probability of a design change. Flexibility has a value that does not show in the unit price, and the underlying cost mechanics explain why the curve bends where it does.
