Cosmetic packaging, where the panel runs out before the design does

Ingredient lists and warnings are not optional and they take more room than brands allow for. On a small carton, panel space is the binding constraint — not the structure.

Lay out the back panel first

The instinct is to design the front and fit the regulatory copy afterwards. On a 2 × 2 × 4 in carton that reliably fails, and the fix is either a larger carton than the product needs or a type size that is uncomfortable to read.

Working the other way round costs nothing: block out the ingredient panel at dieline stage, then design the front into what is left. We supply the template with the area reserved.

Measuring a container properly

Cosmetic cartons wrap around bottles, jars and tubes, and the measurement that matters is the widest point — which is frequently not the base. Cap height, pump height and any applied label thickness all count.

Send the actual container if you can. A measurement taken from a drawing misses flex in a squeezable tube and the thickness of a label already applied, and both decide whether the carton closes cleanly.

Specification

Choosing a Cosmetic Packaging Specification

Materials

  • 12pt SBS paperboard
  • 14pt SBS paperboard
  • 16pt SBS paperboard
  • 18pt kraft board
  • recycled CCNB board

Most cosmetic cartons are small and light, so board choice is about rigidity and print quality rather than strength. Our guide to packaging board and film grades compares them on strength, print quality and cost.

Printing

  • Offset lithography
  • Digital press
  • Flexography

Run length usually decides this. Digital wins on shorter quantities because there is no plate cost; beyond that, offset and flexo overtake it on price per unit.

Finishes

  • Gloss lamination
  • Matte lamination
  • Soft-touch lamination
  • Spot UV
  • Foil stamping
  • Embossing
  • Debossing
  • Aqueous coating

Finishes are applied in the same production run. Each one adds a step, so we price them individually rather than bundling them into the base rate.

Applications

  • Shelf display in specialty retail
  • Subscription and gift sets
  • E-commerce inner packaging
  • Point-of-purchase counters

Most orders here come from beauty and personal care, retail and grocery, e-commerce and dtc brands.

    What costs cosmetic brands money

Four patterns we see repeatedly on first orders.

    1. Tooling a carton around the current formulation, then re-tooling when the ingredient panel changes.
    2. Measuring a bottle at the base rather than at its widest point, so the carton rattles or will not close.
    3. Specifying full-coverage foil on a short run, where the per-unit finishing labour dominates.
    4. Designing one carton per variant when a shared structure with a variable sleeve would do.

      Custom Cosmetic Packaging Questions

How much panel space do ingredient lists need?

More than most brands allow for. Ingredient copy and any warnings compete directly with the design, and adding them late usually forces a reflow. We block the area on the dieline before you commit design time.

How do I measure a bottle for its carton?

At the widest point, which is often not the base, and including the cap or pump. Send us the actual container if possible — drawings miss flex and applied label thickness.

Why does my bottle rattle inside the carton?

Almost always a measurement taken at the wrong point. A carton sized to the base leaves a bottle that is wider higher up sitting loose. A structural sample with your real bottle catches it before print.

Is a sleeve cheaper than a printed carton?

Usually, especially across several variants. You print one small element per variant instead of a whole carton, so setup costs fall sharply as the range grows.

Which finishes are worth it on a small carton?

Ones that read at arm’s length — soft-touch lamination and deboss change how the whole pack reads. A small foil detail is often lost at shelf distance and costs a separate pass.

Can one carton work for retail and direct shipping?

Rarely without compromise, especially with glass or pumps. A presentation carton inside a plain protective mailer usually costs less overall than one box trying to do both.

Can you produce packaging for a range with many variants?

Yes, and it is worth designing for from the start. A shared structure with a variable sleeve or label lets you add variants without new tooling each time.

What is the minimum order for cosmetic packaging?

A flat 100 units on any format, which suits a genuine launch test rather than a forecast you are not confident in.

Do you supply the containers as well?

No — we manufacture the printed packaging around your containers. Send us the container and we will build the carton, sleeve or label to it.

How much does cosmetic packaging cost?

From $0.30 per piece at large volumes. Launch quantities sit above that, and soft-touch lamination, foil and rigid construction each add a production pass we quote separately.
