Retail Packaging Checklist

A pre-production checklist covering structure, compliance, artwork, retail requirements and logistics before a packaging run is committed.

Work through this before committing a packaging run. Most production problems are caught by one of these checks, and all of them are cheaper to resolve before tooling than after.

Structure

  • Product measured at its widest point in three dimensions, in the state it will be packed
  • Product weight recorded
  • Clearance allowed per side, not per dimension
  • Board grade specified against weight, not against appearance
  • Decision made on whether an insert is required
  • Format confirmed as suitable for the product weight and journey
  • Plain structural sample ordered and tested with the real product

Compliance and content

  • All legally required panel content collected at final length
  • Ingredient, allergen, INCI or supplement facts panel laid out before decorative design
  • State-specific warnings confirmed for every market where the product is sold
  • California Proposition 65 requirement checked if applicable
  • Net weight and country of origin present
  • Barcode type and number confirmed
  • Compliance sign-off obtained from whoever is responsible, in writing

Artwork

  • Design built on the supplied dieline, not a redrawn rectangle
  • Bleed applied to every trim edge at the correct distance for the format
  • Critical content held inside safety margins
  • No text or barcode crossing a fold
  • Colour mode CMYK, spot colours named consistently
  • Rich black build used on large solids, 100% K on small text
  • Images 300 dpi at placed size
  • Fonts outlined or embedded
  • Dieline on a separate non-printing layer
  • Total ink coverage within press limit

Retail requirements

  • Retailer planogram dimensions confirmed in writing where applicable
  • Case identification present on at least two adjacent faces
  • Opening method tested by someone who has not seen it before
  • Tray appearance checked with half the product removed
  • Stacking strength specified against pallet load, not contents weight
  • Barcode scan-tested on the actual printed substrate

Commercial and logistics

  • Quantity based on realistic consumption, not on reaching a price break
  • Price obtained at your quantity and the next band up
  • Tooling position confirmed — who holds the die, and what a reorder costs
  • Lead time confirmed in writing, including transit
  • Delivery address receiving constraints checked, including 3PL rules
  • Storage conditions considered for heat and humidity
  • Reorder trigger point calculated from lead time and consumption

Before signing off the proof

  • Proof checked against a written specification, not from memory
  • Correct artwork version confirmed
  • Physical sample reviewed if fit or colour is critical
  • Approval given by someone authorised to give it

Why the order matters

The sections above are sequenced deliberately, and working through them out of order is what produces expensive rework.

Structure comes first because it constrains everything after it. A pack sized wrongly cannot be rescued by better artwork, and a dieline cut to the wrong dimensions makes every downstream decision worthless.

Compliance comes second because required content sets the minimum panel area. On small packs it frequently determines how small the carton can be, which means it belongs before the design rather than after it.

Artwork comes third because it is the only stage that can absorb a late change cheaply — up until the point plates are made.

Commercial and logistics come last only in sequence, not in importance. A pack that is perfect and cannot be received at the delivery address has still failed.

The checks that catch the most

If you only have time for five, these five find the majority of problems we are asked to solve after the fact:

  1. Measure the product at its widest point, in the state it will actually be packed
  2. Lay out the required regulatory content at final length before designing anything
  3. Order a plain structural sample and put the real product in it
  4. Scan-test the barcode on the printed substrate, not from a screen
  5. Confirm the delivery address can physically receive the consignment

Storage and reorder

Two items in the logistics section get skipped more than any others, and both cost money quietly.

Storage conditions matter because paperboard absorbs moisture until it equalises with its surroundings. Stock held in an unconditioned space over a humid season loses rigidity, and a pack that passed compression testing on delivery can fail months later. If stock will sit more than about six weeks unconditioned, that belongs in the specification.

The reorder trigger point is simply lead time multiplied by consumption rate, plus a safety margin. Calculating it once at the first order avoids the recurring emergency of reordering too late and paying for expedited freight — which over a year usually exceeds whatever the original price break saved.

How early should I work through this checklist?

Before tooling, not before printing. Almost every item here is cheap to resolve while the dieline is still a drawing and expensive once a die exists. The structural and compliance sections in particular should be settled before anyone opens a design file.

What is the single most commonly skipped check?

Ordering a plain structural sample and testing it with the real product. It catches fit problems, closure problems and clearance problems in one step, and it is the only check that tests the pack rather than the specification.

Who should sign off the proof?

Someone authorised to commit the spend, and it should be recorded in writing. Verbal approval from whoever happens to be available is how the wrong artwork version reaches press, and a proof approved from memory rather than against a written specification catches nothing.

Do I need all of this for a small first run?

The structural and compliance sections, yes — a fit problem or a missing warning costs the same whether the run is 100 units or 100,000. The retail and logistics sections only apply if you are supplying a retailer or shipping at volume.

What should we keep after production finishes?

The approved print file, the dieline, the board specification, the finish list and the colour targets, archived together. A reorder that references them is faster, cheaper and consistent with the previous run. A reorder that starts from scratch is a new job.

How do I calculate a reorder trigger point?

Lead time multiplied by consumption rate, plus a safety margin. Using 5,000 a month against a six-week lead time means reordering at around 7,500 remaining. Getting this wrong is more expensive than over-ordering, because expedited freight erases any price break.

What storage conditions actually matter?

Humidity and heat. Board absorbs moisture until it equalises with its surroundings and loses rigidity as it does, so stock held over six weeks unconditioned can fail a compression test it passed on delivery. Sustained heat softens laminating adhesives.

Should I confirm receiving constraints before ordering?

Yes, and it is skipped constantly. A pack that is perfect and cannot be received has still failed. Check whether the address takes a pallet, whether there is a dock, what the delivery window is, and whether a 3PL has its own labelling rules.

What does "clearance per side" mean?

Clearance is specified per side, not per dimension. Two millimetres of clearance on a 60 mm product gives a 64 mm internal dimension, not 62 mm. Confusing the two is the most common sizing error we see on a first order.

Who should test the opening method?

Someone who has not seen the pack before. The person who designed it knows where it opens and will not find the point where a customer hesitates — and that hesitation is where packaging gets torn.
